We are using some 840 with reusable hose and reusable filter, we found that we cannot pass the leak test after we sterilize the filter. The leak seems to be in the insp. filter.

Anyone can suggest some solution?

If you are in the US, contact Puritan Bennett tech support at 800 255 6774. There was a short run of reusable inspiratory filters with faulty adhesive causing failure of SST due to leak of the filter. This has been rectified and Tech Support will arrange for return and replacement of those filters affected.
